This heavy-duty box-frame binder is designed to house a 25 kg payload of 5,000 sheets of A4 paper. The CAD chassis features an ultra-wide 540 mm spine, a 320 mm height to shield the pages, and 295 mm wide cover panels, all utilizing a rigid 4.5 mm uniform wall thickness. The exterior spine and front cover incorporate 1.0 mm debossed pockets to host flush, clear plastic label windows. To withstand extreme mechanical loads, traditional living hinges are replaced with interlocking 20 mm mechanical knuckle joints featuring a 3.2 mm bore that houses a 3 mm stainless steel axle rod. The front cover includes two chamfered Rado slots so the internal lever-arch rings protrude through when closed, locking the cover to stop the panels from bowing. For 3D printing on standard beds, the model is split into segments via tapered dovetail joints with a 0.15 mm clearance. Print flat (0^\circ) using PETG or CF-PETG with 5 perimeters, 6 top/bottom layers, and \ge 30\% Gyroid infill. No pages inside.
