This heavy-duty box-frame binder is designed to house a 25 kg payload of 5,000 sheets of A4 paper. The CAD chassis features an ultra-wide 540 mm spine, a 320 mm height to shield the pages, and 295 mm wide cover panels, all utilizing a rigid 4.5 mm uniform wall thickness. The exterior spine and front cover incorporate 1.0 mm debossed pockets to host flush, clear plastic label windows. ​To withstand extreme mechanical loads, traditional living hinges are replaced with interlocking 20 mm mechanical knuckle joints featuring a 3.2 mm bore that houses a 3 mm stainless steel axle rod. The front cover includes two chamfered Rado slots so the internal lever-arch rings protrude through when closed, locking the cover to stop the panels from bowing. ​For 3D printing on standard beds, the model is split into segments via tapered dovetail joints with a 0.15 mm clearance. Print flat (0^\circ) using PETG or CF-PETG with 5 perimeters, 6 top/bottom layers, and \ge 30\% Gyroid infill.
